so I have a question, with axe/hammer weapons how do you handle making the hard core? Do you have a rigid method? or are you just using the fiber cloth to re-enforce the cross sections?

Well it depends on the end product. If I am making a one off blade then I use Plastazote foam. There are 3 grades and I tend to use the medium grade (LD33).
All foam parts are then coated in latex and coloured with acrylics. We seal the latex with a clear polyurathane rubber.
If I am makeing runs of weapons then I cast them in expanding flexible polyurathane rubber. This is a much more complex process and has much high setup costs.
