I might have a viable solution (stolen from Evil Ted's Youtube channel; check him out sometime).
Creature Cast Rubber is a Polychloroprene/Neoprene casting rubber used as an alternative to natural latex it comes water thin ( creaturecastrubber.com/ ) but they do sell a thickening agent. I have never worked with it myself (having a miser's budget to make things) but if this allows you to serve people safely that have latex allergies it might be worth it... YMMV but information is never a bad thing.

Funny enough that is exactly the material I intend to experiment with over the winter. I have a developing latex allergy myself (too much exposure over the years, nothing serious, just minor hives) so the time is rapidly coming where I will absolutely need an alternative anyway.

Yeah this is just a fancy-ish latex mask, no eyes in it, very simple construction. Now these will actually be pretty cheap, less than $200 in mot cases because they just do not require the same amount of work furry heads do.

Thanks! I was being a bit lazy and used craft foam, but I realized theres a different foam I can carve if I want to do it this way next time, that will give me more organic, nicer shapes. I should really just bite the bullet and make a mould with proper ears though.

That's just a piece of cloth underneath the actual mask. c: This is just one more in a line of interesting and impressive use-your-own-eyes masks.
Have you had a chance to try this sucker on yet? Very curious how well the nose works - or if the holes are superficial. We all know orcs were mouth-breathers anyway. lol Love the little tinge of red in the paint. Subtle and fantastic.
