Question.Β Does the guy get physically bigger in the big suit, because if not then how does he move it?Β The joints for the arms and legs don't line up.

As the character's designer I feel that I can answer this.Β Dwayne is actually an android (the second picture is his actual form) so he doesn't operate his second chassis so much as he becomes it.

Interesting, but what do you mean he "becomes" it?Β Is he like a Transformer and parts shift to become the bigger form or are there additional parts like the Hulk Buster armor?
Also is the "human" form some sort of hologram projection over his android body?

Basically it's added parts onto his frame which reshuffles to accomodate the larger body.
As for his human form; to quote Armstrong "nanomachines, son".
