Craft foam, same as my Fran armor (there's a couple of photos of it way back in my gallery).

I backed it with a piece of Wonderflex where it needed some extra support.

I don't think they sell it anymore, but it was a thermoplastic that could be heated without giving off deadly fumes and molded into various shapes. I think people are starting to use Sintra in favor of Wonderflex now, because it has a smooth texture vs. the duct tape texture of Wonderflex.

i may have to check this stuff out if the cardboard doesn't work.
