Go for the mat, it's the ultimate easy answer to all of your armor needs ^_^

Well, I find it at 5$ per mat, which is a good 1,80mx60cm. It's the easiest thing ever to use... now, mine has a smooth side and a rough side [link] , just use the smooth side. Avoid mats with two rough sides, but if you can't find anything else you can use an electric iron and smooth one side.
Then draw your shapes on the mat and cut them with scissors [link]
Mat can be glued with lots of stuff... basically, if it's a good glue, it has a very strong hold on the material. I use mostly gluegun myself, but that's 'cause it's the cheapest XD
Now you could simply put your armor together, spraypaint it and call it a day. It would still be a better result than most. But take a look at the difference between the outer and inner surface of my Enrique armor, here: [link] The inner part could be prettier... there's plenty of ways to accomplish that.
For this shield, I used two coats of glue, as you can see here: [link]
Latex gives perhaps the best results, but it's a messy li'l bastard: [link] (that wasn't mat, it was foam rubber, but the procedure is exactly the same)
Currently, my favourite is an outer layer of rubbery fabric: it's cleaner, easier and doesn't rub off [link] It may give some problems with small shapes though.

that's interesting that you use gym mat.. where did you find it and how much is it? is it easy to work with? i'm mostly tryin to avoid heavy plasters, wood, etc.. so mat seems really tantalizingly possible for me to use XD XD

Haha, I remember in the early 90's when I'd try to make LOZ-esque swords and shields and run around pretending to be Link.. 'cause there weren't many characters back then, and I wasn't gonna be a D.I.D. [take a wild guess~~ XD]

It's pretty easy actually... The basic shape is wood, the surface is gym mat, kinda like this: [link] only smoother, the decorations are another layer of gym mat. Between the wood layer and the mat layer, in the middle, there's a 5cm-high mass of something (wood? Duct tape? modelling paste? you name it...) to make the shield round. In order to cover the surface of the mat and make it even smoother, I added two coats of glue (instead of latex, which is a messy li'l bastard even though it gives better results). Then I painted it. End of shield^^
