Mugetsu is Ichigo fusing with Zangetsu. Once it's used, all powers will disappear afterwards.
Notice Ichigo's hand; in the manga, it was fused with the sword hilt. He was ALREADY USING MUGETSU!
Thus, he would've lost his powers whether he used Final Getsuga Tenshou or not. So it's crucial to use it before he loses the chance to do anything.

Because Aizen's hand was sword
fused too. And I think so something
like that was actually shown in bleach
before but they just didn't emphasize it
like they did in that fight.

Ichigo says it himself. "When I BECOME Getsuga." Getsuga Tenshou is literally Zangetsu's ONLY function. It's the power of Zangetsu itself. So, by becoming Zangetsu's power, Ichigo is becoming Zangetsu itself. There's also the changes in personality Ichigo had in those moments; he was calm and composed no matter what freaky stuff happened in front of him, much like Old Man Zangetsu. He also seemed to have picked up a habit of taunting his opponent confidently, similar to his Inner Hollow.
The difference between Ichigo and Aizen is that Aizen was going through evolution powered by his brand-new HAX-stone. Ichigo, however, was relying solely on the power of sacrificial resolve, the willingness to sacrifice EVERYTHING for the sake of bringing down his enemy. They have similar effects, but they're powered by different things. Aizen's reliance on HAX was weaker than resolve of that magnitude.
If they did have swords-fusing-with-hands before, I don't remember it. Maybe I just missed it...?

A blood knight like him can only enjoy the fight if it's challenging. Staying in the form of a physical god would take away all the challenge. He was also trying to prove a point. Though it is a shame he didn't try the normal Getsuga tenshou first. That would probably be enough anyway.
