The base is made out of card stock paper, coated in resin, covered in body filler and then sanded a whole bunch.

cool cosplay, the helmet, shoulders, canon and arms are the best part of it just the foam part takes part of the lust away, but it's still an awesome costume.
By the way what kind of material is the visor made of?

I've been planning on remaking the torso piece but I'm still not sure what I could make it out of that would be sturdy but still allow me to move.
The visor is made of out a type of green plastic kind of similar to the stuff you add in gift baskets but thick enough to stand on its own. I'm not sure what it's called.

The base of the pieces are made with a program called Pepakura which basically takes a 3D model and prints it on to paper. You basically have to fold and glue all the pieces together to make the base. I then coated it in a few coats of resin to solidify the paper so it wouldn't warp or tear. After that I added body filler on the outside because the resin was to thin to allow me to sand everything smooth. The sanding is very time consuming and really can't be done if you don't have some sort of power tools. After I used automotive paint to get the nice metallic color.
Over all it has to be something you are extremely dedicated to as it took me 6 months to make and although I didn't work on it everyday I also didn't do any of the sanding. I was able to outsource it to someone who was way better at it then me. The whole thing is also kind of fragile, I was lucky to have everyone with me as I had to stop twice to glue pieces of it back together. The shoes were the worst and I recommend find a different method of making them.
The main body piece was the only piece I really wasn't happy with as it was rushed pretty bad. I used the base of a swimsuit and then glued craft foam/fun foam to it which I don't recommend, because swimsuits are usually made out of stretchy fabric and craft foam doesn't stretch it distorts it.
