It's kind of hard to believe that Szayel's actually the younger one. I would have liked to see more interaction between them during the actual anime series, because their relationship is kinda vague....not to mention how (SPOILERS) Illforte died in volume 24.

Just because they look or sound the same doesn't mean their the same. Szayel is a sadistic cruel bastard at heart, and merciless, who only lives for the betterment of himself and his interests. Illforte is a follower, loved to live a life of servitude. They are /not/ the same, not even close.
Although I am open to the /possibility/ Szayel feels something more than resentment/disdain for his brother, I don't think its likely. If anything, its more likely for his Brother, Illforte, to feel something similar to Brothery love towards Szayel, but not for Szayel to feel for him.

Do you know what a sadist is? One who derives pleasure from the misfortune of others, whether that be my physically or mentally torturing or (as it may be) teasing them.
You know what Szayel's release ability is? That thing with the doll. He can make a DOLL of ANYONE and choose any organ, any ligament or tendon, any bone, and break them. One at a time, all for his sadistic pleasure.

Okay well to each their own ^^ please read the following with an open mind, ne?
I personally believe Szayel is a sadist, masochist, and narcissist. I also believe he is very uptight, and cares little for anyone but himself (this is shown by his huge ego/flamboyancy) and if he does show that he 'cares' for anyone, its because he has something to gain from it. He also considers/considered himself 'The Perfect Being' if that doesn't prove his narcissist/egomaniac tendencies, I'm not sure what would. He also would not make 'friendships' or form attachments, rather, he makes temporary partnerships and breaks them as soon as he's got what he wanted out of them.
The reason I say he is a sadist is he does find a particular joy/amusement out of watching Renji and Ishida squirm not to mention what his resurrection, Forncarius does/is. He swallows a sword and gets off on it (masochist) and one of his abilities, the dolls, allows him to break the organs/bones/ligaments of his enemies body one by one. If that's not sadism, then please, by all means enlighten me as to what true sadism really is.
However, I also believe he's quite capable of being amiable or respectful, especially to those who have similar interests as he. Like if he found himself in a partnership with a fellow scientist or researcher (not Mayuri or Nemu, but someone who respects him and his work).
As to his relationship with Illforte, it is my belief that they /had/ a Brotherly relationship at one point in time, during their living lives, but something happened between them, Illforte betrayed Szayel, or Szayel betrayed Illforte. If their life was all lovey dovey do you really think they'd be hollows, arrancar? Do you really think he would have sent his Brother, Illforte, out on a suicide mission as a conduit for collecting DATA on shinigami and their abilities? And don't try to say oh he really loved Illforte, because he did the same thing to Cirucci. He collected her corpse after her death and analyzed it for the data it collected.
HOWEVER, there is the possibility that Szayel tried to resurrect Illforte after his demise, if only because they were blood, and Illforte would still have been useful to him, which would explain his slightly 'sad' or morose face he put on when fighting Renji.
Anways, that's my view on him :3 please keep an open mind. I admit there is the possibility that Szayel cared for his Brother, even if it was a /tiny/ bit. They are blood after all, and they are twins.

I'm not sure about Szayel, but Illforte was part of Grimmjows gang, he /let/ Grimmjow eat a part of his soul, that's why he's his fraccion. I don't think Szayel was with him at that point in time, so no, Szayel wasn't always with Illforte as a hollow. Szayel's history prior to his stay in Las Noches is pretty much completely unknown and up for theorizing.
As for Orihime's Brother, Sora was one of Grand Fisher's hollow minions, or fraccion, or whatever you would like to call them. He had nothing to do with Illforte or Szayel.
As for how close Illforte and Szayel were, there really wasn't anything in canon to indicate that they were close. So far as I was able to tell he was completely disdainful towards Illforte.
My friend Emochromatic has her own version of the history of Illforte and Szayel written and thought out. Maybe once she stalks my posts here she'll enlighten you ^^ its quite well thought out, and sad, and you probably would disagree completely with it, but it makes complete sense as well.

Szayel is pretty much obsessed with expanding his knowledge. If it interests him, he'll learn about it, and nobody will be able to stop him.
It is possible he called his Brother trash to throw Renji off, but, how he said it struck me as candid...very casual and honest. It's hard to tell if he really meant it or not.
