Description A remold/cast of the Millennium Blade. The first cast can be seen here:

The first mold leaked fairly much, so the blade and handle ended up excessively thick. There were also problems with air bubbles getting trapped within the clear resin, resulting in ugly flaws in the transparent blade. For this cast, as improvements, leaks and air bubbles were fairly minimal. It weighs less, and is also sleeker than the first.

A few clearer shots of Esther with the sword in action can be seen here , here , and here .

The full pictorial build can be viewed here .

This is a great piece, but wouldn't plastic have been easier to use?

I'm not sure what you mean. Plastic to build the master copy?

No Like these. [link] [link] [link] The blades are all made of plexiglas.

Ah, I see. Yes, I do have some plans on casting the handle separately and doing the blade in acrylic. I already have one of the blades cut out.

The real trick is the polishing. Do you know how to do it?

So far, the things I've been doing are progressing through the sandpaper grits, and finishing it up with some car wax. It does regain transparency to a certain extent, but not as flawless as the original unsanded portions. I suppose that taking a step further and doing some buffing would improve it.

Sand it with wet 600 paper and polish it with a buffing wheel and it will be as clear as the rest.

Interesting... how did you cast the transparent blade? Is it structurally sound and will it stand up to light wear and tear or slightly harder impacts like dropping? Just an idea, I noticed the concept drawings featuring the Millennium Blade with the entire blade glowing orange. Perhaps you can have a hardened box container in the grip with batteries and other components then run electroluminescent tape or wire all along the blade then cast all around the EL tape/wire and box. That way, you have the entire blade glowing. Just an idea though... I don't have experience in prop making. I just possess a mind that doesn't stop thinking of possible solutions, even if they may not work

The blade was cast with clear resin in a mold, as you can see here: [link] . The resin I used here was polyester resin, so unfortunately it will break on hard impacts. Urethane resin however can stand up to impacts. It should be pretty possible to cast the blade around EL wire and have it light up. The only drawback is that EL wire itself is opaque, so you would have to sacrifice transparency for lighting.
