ACK! Totally disregard that response! I thought this message was on something for my Lina!
Excalibur is actually made out of balsa...different process all together because it's a soft wood.
There is wood putty in the handle, but it was made of large sheets of balsa glued together and sanded by hand and with a hand sander.

nothing beats seeing this in person! It is SO clean! Do you have something underneath the dress like a petticoat of some kind? It looks lifted a bit and it looks really good, with the way it is at the same width as the armor on the sides.

Yes <3 I have this really cheap-o petticoat under it. It's a juniors/kids sized petticoat meant for weddings, so it's short enough not to show. T_T It's so lumpy! Thankfully the armor mostly hides this fact, but I need to get a better one.

Yeah, of course!
The biggest deal with making anything with thermoplastic (stuff like armor pieces) is having a way to cut it. Since you have a yard and some decent outside places to work, you could make some really nice stuff with just a cheap scroll saw and a heat gun.
