Description Just delivered the benches today to the City of Thornton, CO.
From start to finish it took a month.
I learned a lot about casting cement and sore muscles.
I needed a strong mother mould around the rubber to hold the weight of the cement so I constructed a box out of plywood and 2x4's and then poured plaster sides to form fit the rubber.
I had some trial and errors before I figured out the best method for getting the least amount of bubbles in the castings.
My first 6 casts I pounded on the frame of the mould with a hammer to settle the cement but it just wasn't quite what I wanted.
Each block consisted of a mixture ratio of 1 bag Portland Cement, 2 bags of sand, and 2 bags of aggregate.

I did a google search on casting cement and came across a vibration table for getting rid of the bubbles.
I decided I could make my own by taking the motor out of a floor fan and cutting the blades off, leaving an excess amount on one of the blades to produce a vibration. I mounted it under a short table that I made out of scrap 2x4, boards, etc.
It worked like a charm. I would mix the cement and pour directly in to the mould. A small amount at first and then I'd run the motor for a bit. Then I'd fill it the rest of the way and run the motor some more. Each block I cast was almost 300 lbs. They measured 11 inches thick x 18 inches wide x 20 inches tall.
The first set of flagstones I ordered were too small for my taste. (Pictured here) I ordered a second set that hung over the edges of the cement about 2 inches all the way around. I was too worn out to place those on top to get another picture.
Also, on any future projects, I'll be sculpting the pieces all the way around. The front and back need something in addition to the sides. I bought a cheap hammer drill and drilled 4 holes in each block, 2 on top, 2 on the bottom. The ones on bottom will hold 1 inch allthread and the ones on top will hold 1/2 inch allthread that match the underside of the flagstone.
I've got all sorts of fun ideas for casting cement now that I have the little tricks figured out. Hope you all like it!

Thanks man! I've wanted to do it for some time now but knew there would be a huge learning curve.
I'm glad I know all the ins and outs for the most part. If you ever do decide to do it just let me know and I'll help in any way I can. It's so nice to be able to cast something and have more control over the end product along with it being so inexpensive and quick.

It all must be really nice doing everything yourself at every stage.

FYI: I tired the 40:60 combo of fimo soft to fimo classic and tested it against sculpey III, sculpting with silicon and metal tools as well as sculpting different textures and shapes.

Overall I prefer the sculpey III, it's firmer on the whole and holds sharper, keener detail.

I tried taking a photo, I can upload it if you'd like to see, but can't promise on the quality of the photo.

I would definitely prefer being able to detail more but maybe with a little lighter color to see the detail easier.

Thanks Ben! Yeah, it was a big relief to pop the cement out of the mold after using the vibrating table for the first time.
Each one that I popped out before that had little bubbles. Not fun because each block took 250 lbs of sand, cement and aggregate.

have you ever heard of a product called 'mold rinse'?

its a concentrated solution that you dilute with water in a spray bottle and if you spray it into the mold cavities right before pouring. Its not mold release, what it does is it helps the viscous material 'flow' better into the detail yielding an almost bubble free casting.

Between that and the vibration it should help a lot.
I used a mold release made by Polytek, but if it's something that helps the cement flow better
that would be a great help.

no actually, it something else. Its not 'mold release', its a wetting solution that eliminates the 'pinhole' bubbles in the detail. Laguna sells it in bulk, i dont know where you would get it there, but bronze foundries also use it to spray onto the waxes before dipping the first ceramic coat to to keep from getting positive air bubbles on the surface. Maybe next time youre at the foundry, they could give you some to try.

Too bad youre so far away, id just pour some into a soda bottle and give it to ya.

I'm definitely going to look in to it. I would think that the foundry that casts my bronzes uses it.

Oh wow, the bench turned out great. I especially like the horsie side, he looks very majestic, in a silly fairytale kinda way. And I love seeing how tis all made.

But the most important question of all is... What's happened to Father O'Mallyce's head?

This project was definitely a challenge, but worth it.

Oh, poor Father O Mallyce...I may revisit him one day and change him a bit but I had to put him aside and through that he got bumped, bruised, gashed, and got resin poured on his head.
When I get my studio cleaned and organized I might have to salvage him. (save a priest?..hmmmm)

Hee hee...I'm in a constant state of cleaning it up after these kinds of projects. Organizing it to a point, and then seeing it all get messed up again. I'm going to take a picture of my studio after I clean it this time. I may even hang it in my studio for inspiration...
