The general process altogether takes about 1-month if I have all the materials on hand. Β Shipping is generally 2-3 days. Β If you're interested in one, I do have one close to completion...

Ideally, as soon as possible would be the best, as once the cold weather sets in here, it makes fiberglassing impossible (fiberglass resin won't set in the cold and I don't have the ability to do it inside at my current residence).

May I ask where you put the "seams of the fabric? Where did you put them on the head?

There are a total of 2 seams...one horizontally and one vertically on the sides of the head (the front seam line leads to the mouth). I use a muppet/baseball stitch on fleece to hide the sewing (which, if you're 5 feet away, you won't see the stitching at all).

Well, like I said, I start them all out @ 200 just because half of that eats up costs (the LED work is so cheap, it doesn't really effect the price, as the acrylic sphere's for the eyes actually cost more), and it does take a few days of work, so I have to figure in labor as well.
It's not a full payment of $200 at once though...I can take payments, I just need half up front to pay for the supplies.

I'm about to make my own head, following Robert Darwin's tutorial... I was just wondering about the ears' shape. Would you kindly give me the dimensions you used?
Also, doesn't get too warm in there after a while? If so, did you use fans, and how so?

I actually don't have the measurements I used for these ears, but the way i did get the proportions was to take a high-rez vector of the mau5 head design, and then enlarge it in photoshop to "life size", then print out the ears.
I transferred that to the foam and that was that. The actual ears on Joel's head follow this size though - [link]

Ah yes, I'd seen that image with the different measures... but I should go with an oval shape, I'm guessing? Nothing too precise?
Oh, and, most important, what's the ears' thickness? I think I'll go with 2" but that might be too thin... what do you think?

For the thickness, I use 1" foam...tbh, anything thicker would be too much IMO. As for the shape, like I said, I just took a vector image of his head and enlarged it and transferred it over...seems to be the best way to get an accurate shape IMO.

Generally I ask $200 plus shipping (granted, this all depends on what is involved with the build...for instance I can use EL wire to get a glow around the exterior like Joel's green/white head...I can use color changing LED's...etc...)
But it's not a one-time payment. I ask for half up front to pay for supplies (it puts me back around $85 to buy everything I need - chipboard or an acrylic globe, more acrylic for the mouth and eyes, paint, fabric, thread, foam to pad it inside and out, LED's, wires & batteries...any anything else that might come up). And when I finish, I send some completed shots and if the client approves, I ask for the remainder of the payment and ship it out (I can also deliver if it's an area I'll be at for say a convention or concert, etc...)
